Part 2: Inspection
In our recent blog post, Targeted Upgrades That Can Transform Your Folder Gluer Part ½, we covered the glue system and how replacing the glue pot with AutoWheel drastically improves throughput, cleanliness, and consistency in your folder gluer. Applying the adhesive correctly is just one requirement of
producing quality cartons. Codes, windows, braille, and other features of the
carton can also be the reason a customer returns a shipment. Inspecting all of
them, on every carton, is what vision inspection solutions such as Valco Melton's ClearVision suite are built to do.
A Sensor Tells You Something Happened. A Picture Shows You Exactly What Happened.
Sensors have been inspecting cartons on folder gluers for decades, and they can do their job: confirming a feature at the point they monitor. What they do not inspect is the source of the problem. A sensor reading tells you a carton failed, but it cannot show you the defect or store an image of it. Later there is nothing to review, no record to troubleshoot with, and nothing to show your customer. That is what a camera adds. It shows you what is happening on your line, flags the carton when something is wrong, and saves the image to a quality log as it goes. It also does more than simply confirm a reading. Camera based solutions inspect and detect in the same pass, making it far more effective at catching the off-quality cartons a sensor would let through.
ClearVision vision-based inspection puts camera systems on a folder gluer, each one built to inspect a different feature of the carton. These systems are designed and developed specifically for folder gluers, and the technology behind them has been in constant development for more than 20 years. Every carton on the line is inspected, every defect is flagged for removal, and every result is stored.
Glue Patterns: Imaged and Analyzed
Every glued carton that leaves your plant carries a promise that the adhesive pattern was applied correctly. When it wasn't, the return doesn't come back as one carton. It comes back as the order, the freight, and a conversation with a customer who now has a reason to second guess who is making their cartons.
GlueChek photographs the features on every carton and compares it to the standard, so the missing bead, low volume, or the misplaced line is a flagged carton instead of a rejected load on their dock. It inspects and verifies back folds as well, and every defect is saved as an image, which means when something does go wrong, you're not guessing at when it started or arguing
about whether it happened.
With the glue verified on every carton, the adhesive pattern is no longer the reason an order comes back, but the rest of the carton still could be.
Windows: Visible and Verified
A carton with a window adds a feature that is one of the most difficult to inspect: clear plastic that photo eye sensors struggle to see. WindowChek turns that around, using the plastic's own reflectivity as the inspection method, locating the window regardless of the background behind it.
It verifies the window is present, positioned correctly, and in good condition, catching folded, torn, wrinkled, rotated, and missing windows. It also inspects the adhesive pattern that holds the window in place. Tolerances are adjustable per defect type.
Codes: Covered and Confirmed
Much like poor adhesive application or a defective window, cartons with mixed or unreadable copy are a major cost concern. The code is how your customer's line identifies the carton, so an unreadable code stops their line, and a wrong one runs through it as the wrong product.
CodeChek is built to keep either from shipping. Set the code standard at the start of the order and it images every barcode at speed, reading most binary and 2D formats including UPC, Code 128, QR Code, and Data Matrix, and compares each one against the standard. An incorrect code triggers the response you configure: an alarm, marking the carton for ejection, or a feed stop that halts the mix at the source.
Where customers require ISO print quality, MicroCodeChek grades every code on contrast, decodability, and modulation against a threshold you set, flagging codes that are moving in the direction of a defect. For serialized work, it manages datasets of over 1,000,000 items, catches duplicates, tracks found against outstanding, and exports the completed set with timestamps and read counts. Braille: Decoded and Verified
Braille on pharmaceutical packaging provides essential product information for blind and visually impaired users and, where required, must meet the applicable regulatory and quality requirements. Missing, malformed, or incorrectly positioned dots can affect the legibility and accuracy of that information.
Camera-based inspection systems can automatically verify the presence, position, and pattern of the dots during production. This helps manufacturers
detect defects consistently and prevent non-conforming packaging from reaching the market, reducing the risk of quality and compliance issues.
BrailleChek reads the dots by the shadows they cast and decodes them back into text, validating the words themselves, in 34 languages including non-Roman characters, so a carton with cleanly formed dots spelling the wrong word fails alongside one with missing dots. Each carton is checked for registration, dot depth against a height threshold, dot diameter, and missing or extra dots, across up to five lines of braille, at speeds in excess of 60,000 cartons per hour. With BrailleChek, the braille on every carton has been read and verified before the order ships, so the person who depends on those dots receives the correct dosage, directions, and information.
Flagged, Then Removed
Every camera on the line answers the same question, “is this carton right”, and marks the ones that aren't. What happens next is configured to fit how your line runs, three ways.
An in-line machine diverter (flipper) removes the bad boxes directly from the product stream. A kicker offsets the flagged carton, so it stands out for removal downstream, or a rotary ejector removes it inline, so the defect never reaches the delivery.
However your line handles them, the defect is already recorded. Every flagged carton is in the database with its image, so what left the stream and why is never a question.
One Line, Completely Covered
On our previous post we made the case for replacing the glue wheel: AutoWheel takes the cleaning cycles, the glue waste, and the speed ceiling off the line and turns them into production. This post illustrates the value of inspecting everything that line produces. Glue patterns, codes, windows, and braille are each inspected by a camera built for that feature, every carton is checked, the ones that fail are flagged for removal, and the images are stored.
That last part changes more than quality control. The stored record is what you hand a customer who audits you, the answer when someone asks what happened on a run, and the evidence that ends the argument about whether a
defect came from your plant. Sampling checks a fraction of the run and infers
the rest. Camera inspection records the whole order and provides visual proof,
carton by carton.
Neither upgrade requires a new machine.
